48" x 28", on Duna Corafoam U-150. The applied letters are Corafoam U-200. The main body of the sign is 1" laminated to .75", with a steel insert routed into place, to hang the sign. Background is the checkered texture, routed .25" deep.
For the letters, I like my returns to have a fairly consistent height, so to achieve that, I do a profile cut "on the line", with a 90* V-bit. Then, I break out the chisels & hand-carve in to the centres. This works very well where there's a wide variation in the letter's "stroke" width.
All PPG Acrylic paints over MF Adhero acrylic primer, with Modern Masters Iridescent Gold for the lettering. They plan on upgrading the MM to 23k gold leaf, once they get established.

I love that "hand carve" bit you do with the letters - The machine gets you in the ball park and you take it the rest of the way by hand so it doesn't don't look like a machine had anything to do with it.

That's the difference between a sign artist and a sign maker.
